I had a similar problem with our 1.6, the main dealer had it on and off for months and replaced various parts of the fuel delivery system all to no avail (fortunately the vehicle was under guarantee). The diagnostics kept stating that there wasn't a fault but the clouds of smoke when you started it seemed to indicate otherwise! Eventually they replaced the fuel line and this solved the problem, the older models have a problem if the line isn't completely air tight and this allows the diesel to siphon back to the tank. Mine also smoked heavily at 2500 revs for a good five minutes after it eventually started.
